Why Custom Packaging Outperforms Generic by 40% on Repeat Rate

Over six months, we ran a controlled experiment across 12 ASG client brands shipping between 50 and 400 orders per day. Half their orders shipped in generic brown mailers; half shipped in custom-branded packaging (custom box, branded insert, hand-written thank-you card on first orders). Same products, same SKUs, same customer base — the only variable was the packaging.

The result: custom-packaged orders generated 40% more 90-day repeat purchases on average across the 12 brands. The lowest performer saw 18% lift; the highest, 71%.

What changed inside the customer’s head

Customers don’t just buy products — they buy a signal about who they’re buying from. Generic packaging signals “I’m a temporary purchase from an unknown drop-shipper.” Custom packaging signals “I’m a relationship with a brand I’ll want to come back to.”

That signal compounds on every order:

  • Higher perceived product quality (even with the same SKU)
  • Higher likelihood of sharing on social
  • Higher willingness to forgive a single bad order
  • Higher repeat purchase within 90 days

What we measured

For each brand we tracked, over the 6-month window:

  1. First-order to second-order conversion rate
  2. Average order value of repeat purchases
  3. Time between first and second order
  4. NPS score from post-delivery email
  5. UGC mentions (Instagram, TikTok)

The cost math

Custom packaging adds, on average, $0.22 to $0.38 per parcel. For a brand doing 200 orders/day with $35 AOV:

Daily cost: 200 × $0.30 = $60

Daily repeat-rate lift (40%): 200 × 0.18 (baseline repeat) × 0.40 × $35 = $504/day

Net daily contribution from custom packaging: ~$444. Roughly 8.4x ROI on the packaging investment.

How to start

  1. Don’t over-engineer the first version. A branded mailer + a 100mm × 50mm sticker on the product is 80% of the gain.
  2. Add a single hand-written touch on first orders only. Thank-you card with the customer’s first name. Cost: pennies. Impact: significant.
  3. Iterate after 90 days. Look at the data, then upgrade the highest-leverage element.
